You were right. The teeth and gears were too far apart so they would pop and miss teeth. A revised gear pack brackets
were installed.

What is different about revised gear pack? Picture if you can. With old gear packs why isn't everybody having problem.
I'm asking because I don't like the way the pinion gears have room to slide left or right and not be in full mesh with rack. I've not really had a problem with broken teeth but it is a concern.

If you have no banging or popping, you’re good.. ill try to post pics.. the old one is just the gear pack.. the new one is bolted to the bottom of the slide floor. It prevents the outer rail tube from spreading allowing the rack to high ride over the
gear..

Don't know what year your unit is but somewhere around 2014 Lippert changed the rack and pinion from 18 teeth to 15 teeth. The rack was also changed from 4 teeth per inch to 3 teeth per inch. They are not interchangeable. If you get a new gear pack it will come with 15 tooth and the gear will have to be swapped out if your unit is older.
You probably knew this but covering all bases.

Gears look simple but they are far from simple. We have made thousands in my shop. The gear cutter for the rack is different than the pinion. The sides of the rack teeth are straight while the sides of the pinion are curved. The cutter for different diameter gears are different. They are designed so when one tooth is coming off the rack another is starting on. So if there is too much clearance only one tooth is bearing all the load and the gears will not last. This is what happened to the OP.

They would haft to ‘time’ it on the camper. It would be impossible to do it while the rack and pinion was off the camper.

We do have the 15 tooth spur gears..the forward part of the slide when out is about 4 inches from the wall.. bern this way since new.

Found out what the cracking noise was.. A bottle of zer tec fell on the floor. The bottle went to the front of the slide and into the hole. When weopened the slide the bottle got jammed and cut thru the slide bottom..
